01 Identify the insert
Traditional wick inserts use lighter fluid, yellow-flame and torch inserts use butane, arc inserts are rechargeable, and utility inserts do not ignite. Pipe describes the intended use and may refer to different fuel systems; check the full model.
Yellow flame and pipe butane inserts
Yellow flame butane and yellow flame pipe butane inserts use butane and a replaceable flint. Check fuel and flint if ignition fails. Refill away from flames in a ventilated place, then wait at least two minutes. A fuel-based pipe insert is a different product: confirm the model before selecting fuel.
Torch insert filling and fit
Torch inserts use butane. Wait at least two minutes after refilling and follow the manual for flame adjustment. Check for debris if fitting is difficult; never force the insert. Zippo notes that inserts dated J20–L22 may not fit Armor® cases. Confirm both insert and case before replacement.
Double arc operation and charging
Fully charge the double arc insert before first use with its supplied cable. Blue indicates charging, turns off when full and flashes when charging is needed. Press twice within three seconds, holding the second press; release to stop. It shuts off after about ten seconds. Avoid metal tools or damage when cleaning electrodes.
Bit Safe utility inserts
Bit Safe turns a case into portable screwdriver storage, with no ignition function. Remove the tool insert, choose a suitable bit and place it in the magnetic holder. Confirm the exact version and case with customer service, especially Armor®, Slim® and replica cases. Specifications and coverage vary by version.
06 Check the case and accessories
Provide the case series, full insert model and date code. Colour does not establish dimensions, and photos alone do not confirm compatibility with regular, Slim®, Armor® or replica cases. Stop if there is resistance, poor closing or unusual looseness; do not hammer or grind the insert.
07 Troubleshooting and service
What if the insert moves upward during use?
With the flame extinguished and the lighter cool, check that the insert is seated properly. Contact us if it repeatedly rises, feels loose or prevents the lid from closing. Do not hammer, squeeze or bend the insert.
Do all Zippo products have the same warranty?
Warranty terms differ by product category. The windproof lighter’s functional repair guarantee does not mean that finishes, consumables, hand warmers and all inserts share the same coverage. Send the model and issue so we can confirm the service, possible charges and repair route.
